Plugs are designed to keep fluids or contaminants *inside* a container, or to prevent paint/coatings from entering a threaded cavity.
  • Rubber Caps (Female Shielding): Caps shield the outer diameter (OD) of a cylinder, tube, or stud. They are stretched outward by the component they cover. The sealing surface is the inner diameter of the cap. Caps are designed to protect external threads, rod ends, and pipe openings from physical impact, dirt, and corrosion.

2. Manufacturing Masking: When to Plug vs. When to Cap

 

During powder coating, liquid painting, plating, and anodizing, specific sections of a metal part must be masked (shielded) to prevent paint build-up or chemical exposure.

  • Plug the Holes: If you have female threaded holes (e.g., M8, M10 bolt holes) or fluid ports, you must use a tapered silicone plug or a pull-tab plug. This blocks paint from filling the threads, which would otherwise prevent bolts from turning during final assembly.
  • Cap the Studs: If you have male threaded studs, alignment pins, or protruding tubing ends, you must use a silicone end cap. This slides over the stud, keeping the threads clean so that hex nuts can be threaded on smoothly.

Material Tip: For high-temperature baking ovens (which cure powder paint at 180°C to 220°C), silicone is mandatory. Standard NBR or natural rubber will melt or become sticky, leaving hard-to-clean residues.

Plugs and caps require different sizing calculations to ensure a secure fit:

  • Sizing a Plug (Squeeze Fit): For a tapered plug, select a size where the bottom (minor diameter) is smaller than the hole, and the top (major diameter) is larger. The hole diameter should align near the midpoint of the plug's height. This ensures a 5% to 15% diameter squeeze when pushed in, preventing the plug from falling out.
  • Sizing a Cap (Stretch Fit): For a straight cap, choose an inner diameter (ID) that is slightly smaller than the outer diameter (OD) of the rod or pipe. A 2% to 5% stretch fit provides sufficient friction to keep the cap secured without making installation too difficult.
